I have a 5-1/2" face mill that I picked up surplus and modified to fit my Van Norman #12 mill. Facemil1.jpg is the cutter, laying on the mill table. Facemil2.jpg is a closeup, showing the serrations on the backs of the teeth that mate with serrations on the mill body, and the wedges that hold the teeth in place. Facemil3.jpg is the mill in action. I have a stack of 6 aluminum plates, 3/4" thick each, for a total thickness of 4-1/2". The Van Norman is set up in horizontal mode, and is taking a cut along the edges of the six plates to remove saw marks and square them up. The cut is 4-1/2" wide by about 0.100-0.150" deep. Facemil4.jpg is another shot of the mill in use. This time the spindle is vertical, and I am taking a narrower, deeper cut. The cut is 1" wide and 5/8" deep, to make a piece of custom aluminum angle from a rectangular bar. Both of these cuts demonstrate the metal shifting ability of a face mill on a rigid milling machine. I was running at 140 RPM (200 SFPM). Feed was about 0.004" per tooth, or 0.048" per revolution (12 teeth). That's over 4 cubic inches of metal removed per minute. Don't try this on a mill-drill!
